In April 2005 Tomos USA sent “A55 upgrade” kits to dealers, to fix idling and other issues. 2005 A55 engines had trapezoidal (slanted top) piston rings. 2006-on had rectangular type rings. 2002-09 wide-tire-model engines had a dished front sprocket, to move the chain away from the tire. 2010-13 wide-tire engines are moved to the left about 14 mm, allowing the use of a flat sprocket.

In 1996 the carb location changed from center to side mount, making service way easier. 1974-1997 left engine cases had ∅90 stator plate mounts with three M4 screw holes. In 1998 the magneto changed to a “4-star” or “plus sign” design AET 11.170.001. 3 of the 4 coils were for lighting, connected in series, and one coil was for ignition. The wires did not change. The base plate screws changed, from three 4 mm, to two 5 mm. 1998-2002 left engine cases had ∅90 stator plate mounts with both 2 M5 and 3 M4 holes. In Jan 2003 the A35 left engine case changed. A boss for electric start was added. The two left cover centering bushes got bigger, from 037062 (5 mm) to 223440 (10 mm). 2003-2013 left engine cases had ∅90 stator plate mounts with only two M5 screw holes.

Evolution of Tomos Engine Cases

1973 The first A3 was sold in Yugoslavia. Its design is based on 1950-60’s Puch, with the same piston, crank bearings, stator plate and other things. The two-speed automatic transmission is Tomos designed with a coaxial final drive. The pedal shaft goes through the center of the drive shaft.

1974-85 case set 209115 for A3 engine has L17 (angular contact) 3-piece crank bearings, 10 mm wide and difficult to remove and install. The thickness of the center case gasket affects the tightness or looseness of the bearings. The cases are unpainted aluminum, and covers are painted silver for the Automatic and Bullet models.

1977-85 case set 217211 for A3 engine is the same except the cases and covers are painted black for the Silver Bullet model.

1985-91 case set 219627 for A3 engine has 6302 (full contact) 1-piece crank bearings, 12 mm wide and easy to remove and install. The thickness of the center case gasket does not affect the tightness or looseness of the bearings. This was first on the 1985 Golden Bullet. The next year 1986 it was on all models. From 1985 to 2002 all cases and covers were painted black.

1987 The first kick model (without pedals) A3 was the 1987 Bullet TT. The A3 kick start mechanism was outside the engine on the left side. The kick version pedal shaft was longer on the left side and shorter on the right, but the engine cases were the same.

1992-94 case sets 227332 and 227763 for A35 engine are wider and have improvements. The right cover is wider for the wider gears. It has a different shape and a smaller front bearing. The left cover now has 5 mm centering pins, to reduce wear on the oil injection pump centering disk.

1994-97 case sets 227332 and 227763 for A35 engine are the same except there are timing marks near the left stator screw. They are for using a strobe light, with the engine running, to check the ignition timing on CDI (electronic) ignition. Before 1994 no case marks were needed because the ignition had points. The timing was checked with the engine not running, using a dial gauge in the spark plug hole. The part number did not change because the new version can replace the old one.

1998-02 case sets 227332 and 227763 for A35 engine are the same except the stator plate mounts. Before 1998 there were just three stator plate mounts with M4 threaded holes and a centering lip for a 90 mm diameter stator base plate, Bosch-Puch compatible. From 1998 on, the generator coils design changed to plus sign type for improved lighting. That required 2 stator plate mounts, not 3. So two M5 threaded holes with centering lips were added to the left engine case. From 1998 on, left cases had two M5 plus three M4 holes, so either new 2-screw or old 3-screw stators would fit. The part number did not change because the new version can replace the old one.

2002-06 case sets 230982 and 230983 for A35 engines are the same except they’re electric-start-ready. They have left case mounts for electric start, stronger and bigger left covers with starter shaft bushings and bigger 10 mm centering pins. The left case has pulser mounts but they were not used. This was first on the 2002 Revival, painted silver. Then in 2003 it was on the other models, Sprint, Tomos and Tomos LX (later called Sprint, ST and LX), painted black. 

2004-07 case sets 230940 and 230950 for A55 engines are the same except for the transfer ports and the addition of ignition pulser mounts. The A55 has 4 transfer ports instead of two, for more efficient cylinder filling (to meet emission standards). So the transfer channels are wider, and the cylinder base gasket is different. The A55 also had a more sophisicated CDI ignition, with pulser-triggered variable timing and a rev limiter. The A55 was first on the Revival-TS in 2004, then on the Streetmate and Arrow in 2005, and then on all models in 2007. The engine cases and covers are painted silver on the Revival, Streetmate, Arrow and black on the Sprint, ST, LX, Streetmate-R and Arrow-R. 

2004-07 case sets 233182 and 236540 for A55 engines are the same except they are unpainted.

2008-18 case sets 230940 and 230950 for A55 engines are the same except they’re made in India instead of Slovenia. The India made A55 engines are identified by the bunny logo on the clutch cover, and the inspection sticker on the bottom.

Note 1: The clutch double drum is made out of stamped sheets welded together and then machined in the center and inside of the outer wall. From 1992 to 2007 they were always made correctly with the two drums both centered. The outer walls were thick everywhere because not much inside machining was needed. Starting in 2008 most double drums were made incorrectly, with one or both drums off center. That made the walls thin on one side after machining. The thin wall would occasionally fail at one of the oil holes, casing catastrophic damage. More often the bike would vibrate at high rpm, causing the mirrors to get blurry, the rider’s hands and feet to get numb, and the speedometer needle to go crazy. The remedy is to machine the outside or the outer wall, but only the high area, not the lowest parts. There the wall is already thin from the inside machining done at the factory. Note 2: The softer red 223769 spring in the #2 clutch on A55 models causes an early shift, at about 8 mph, but sometimes 5 mph, too soon. A green 209013 spring is stiffer and delays the shift until 10-12 mph. Staying in #1 gear longer improves acceleration and hill climbing. But after the #2 clutch shoes get worn out, the stiffer green spring can sometimes cause chattering, shaking the bike violently. That might be why Tomos chose a red spring for the #2 clutch on A55, despite it’s poor performance accelerating and climbing hills.

Note 3: The #9 roller clutch (one way needle bearing) is installed with the side with writing on it facing inward, and the no-writing side facing outward. It allows the clutch drum to spin freely on the crankshaft in the clockwise direction, but locks solid in the counter-clockwise direction.

Note 1: From 1974 to 2007, oil was sealed by metal-to-metal. The flat inner side of the sprocket #17 pressed perfectly against the bearing #22, as long as the nut #19 was tight. Oil leaks there were uncommon. But after 2007 the sprocket center was made wavy, causing leakage.

Note 2: In 2008 Tomos remedied the oil leak (caused by wavy sprockets) by cutting a bevel (chamfer) in 209077 and adding rubber o-ring 033007. See Service/Tomos/A55 Trans Oil Leak. Many of the first 209077’s were not cut deep enough. They pinched and severed the o-ring when the nut was tightened. The ones offered here are cut correctly.

Drive shaft: The coaxial drive “shaft” is more like a drive “gear”. It is hollow, with the start shaft (pedal or kick) going through it’s center. On a pedal version the center has a ring of teeth. The teeth were made of tool steel up to 2007, and never broke. After 2007 the teeth were made of cast iron, and sometimes broke off. When all the teeth break off, the bike can still be started with a backwards kick, but the pedals move forward freely and do not propel the bike. That’s not so bad, but the iron chips in the oil can damage the gear teeth, sometimes catastrophically. Once the chips are cleaned out the bike can have a normal life with motor only.

Note 1. The generic magneto #230842, original equipment on all 2009 Tomos bikes, has a pulser coil. The India M1100000 replacement magneto, also #240842, does not have a pulser coil. The replacement 230842 is the same as no-pulser AET 11.170.017 magnetos #230842 on 2002-04 A35 Revival and 2005 LX Limited. Tomos re-used a 2002 part number on a 2009 item that was not interchangeable. The external pulser is separate from the internal stator and can be replaced separately. But the flywheel needs to have the raised outer strip that triggers the pulser. The original equipment 2009 flywheel does, but the replacement with the same part number does not.

Note 2. The ground wire is important. It prevents damage to the electronic ignition if the engine becomes loose in the frame. The high voltage sparks that jump the gap of the spark plug have to go to the frame and then back to the coil to complete the circuit. When the engine is loose with no ground wire, there can be sparks between the engine and frame. Or sparks can jump from the engine case to any nearby engine wire that leads to the frame, including the electronic CDI unit wires. 

Note 3. CDI-coils have the electronic control unit and the transformer spark coil combined into one piece. ’94-06 A35 CDI-coils had 2 wires, source and ground. ’04-18 A55 CDI-coils had 4 wires, source, ground, and 2 for the pulser (sensor coil). They also had a 10000 rpm rev limiter in the electronic circuit.

Note 4. The Ducati Energia India CDI-coil for A55 has a history of failure of roughly one out of ten. The rev limiter sometimes happens at a very low rpm instead of very high. On some the bike will only idle or go slow, and misfire and cut out otherwise. On some it will be intermittent spark, where the engine runs for maybe a second and then cuts out. Having a resistor plug and/or a resistor plug cap, and an engine to frame ground strap helps prevent electronic failure. Because of the failure rate, the Ducati Energia India CDI-coil is only sold without any guarantee.

Note 5. The generic Taiwan CDI-Coil for A35 has not been evaluated. It is not known how long it lasts or performs. Because of that, it is only sold without any guarantee.

Plus sign type stators came out in 1998. The 4 outward facing coils were composed of three lighting coils in series and a separate ignition source coil. This is two independent generators, lighting and ignition combined into one unit. The volts and watts refer to the lighting output.

’74-91 A3 and ’92-97 A35 left case had only 3 M4 stator  holes. It can only take a 3-bolt 90 mm stator.
1998-06 A35, ’04-18 A55 left case had 3 M4 and 2 M5 holes. It can take either 3-bolt or 2-bolt stators.

Flywheel nuts before Jan 2003, for oil injection, had two prongs that turn a edge-slotted aluminum disk. The disk also has a center slot that turns a tongue on the oil injector pump. This “floating” disk allowed for a small amount of misalignment between the crankshaft and oil pump shaft centerlines. After several thousand miles the soft aluminum center slot wears out and becomes hour-glass-shaped. It should be monitored and replaced before it becomes completely rounded out. When that happens it’s “game over”, as the lack of engine oil causes seizure and damage. 

Flywheel nuts after Jan 2003, for oil injection, had the floating disk rubber-mounted to the nut. These were all well-made until about 2009, when some, but not many, were made off-center. Those would prematurely round out the center slot, causing the oil pump to not turn and then the engine to seize.

IDM flywheel nuts: Most moped flywheels have a threaded center hole for a flywheel puller tool. IDM flywheels have smaller center holes with M19-1.0 threads instead of M26-1.5. The nut and washer have to be smaller. But there is no room for a socket inside the threaded hole. So the flywheel nut has to be at least 14 mm tall. Then it sticks out at least 5 mm past the edge of the flywheel, enough for a socket or wrench. The crankshaft ends at the edge of the flywheel. So simply adding washers or a spacer behind the nut is not possible.

IDM flywheel nuts: Besides the flywheel center hole width, the depth is also different. CEV/IDM flywheel center holes are 1.8 mm deeper than AET/Iskra/Bosch/Ducati flywheel center holes. This only matters for oil injected models, where the nut turns the oil pump. Because of that the IDM flywheel nut needs to be 1.8 mm taller than the AET/Iskra one.  In fact it is almost that, 10.5 minus 9.0 is 1.5 mm.

Iskra and AET are the same: In the mid-1990’s the Slovenian-made Bosch-compatible magneto-generators on Tomos mopeds changed names, from Iskra to AET. AET is one of the Hidria group of companies, along with Tomos. Both names are sometimes used interchangeably. On some magnetos, the stator plate says Iskra, but the flywheel says AET.

Corrections: 

In the diagram b, from the 96-97 Targa catalog, the lower ignition source coil part number is incorrect. It says 229518, but it should be 229528. This version here has been corrected.

In the IDM 6411 diagram e, from the 96-97 Sprint catalog, the stator plate part number is incorrect. It says 221471, but it should be 229471. This version here has been corrected.

Also in diagram e, the flywheel washer part number is incorrect. It says 229919, but it should say 212842. 229919 is too wide to fit there. This version has been corrected.

Also in diagram e, the flywheel nut for IDM 6411 with oil injection has an invalid or unknown part number. It says 229629, but that number is not in the Tomos USA 2012 list. It should say 222304, like IDM 6436 has. This version has been corrected.

In the IDM 6436 diagram f, from the 93-95 Sprint catalog, the flywheel washer part number is incorrect. It says 031934, but it should say 212842. 031934 is too wide to fit there. It’s 18 mm OD but the M19-1.0 internal thread tops are 17.5 mm ID. This version has been corrected.

In the diagram c from the 93-95 Sprint catalog (diagram Eb for oil inject) the flywheel nut part number is wrong. It says 222304, but that would be 1.8 mm too tall for a Iskra/AET flywheel. The correct nut is 217487. This version has been corrected.
