Hercules Cables

Hercules mopeds are commonly known as Sachs in the USA. Here the true maker name Hercules is used to avoid confusion with Sachs engines, which are used on other brands, and to include other alias brands Eagle, Moppet, DKW, Pegasus, etc, made by Hercules.

Many bikes do not have their original throttle cable pipe (aka elbow, bendy) since the carburetor or top parts can be from other models or a remake. So to avoid guessing, the cable pipe length, short or long, must be identified visually, to get the correct throttle cable.

2. Grimeca pinch bolt for no end
3. Tomos pinch bolt for no end
4. 8mm barrel end or pinch bolt
5. clevis end or clevis pinch bolt

Early Hercules cables were all single ended, in the tradition of bicycles. The brake cables had clevis type pinch bolt ends, type 5 at the right. The clevis piece and adjuster are sold separately.

Hercules cable end clevis type

Hercules clevis end
is riveted to arm

Later Hercules had double ended brake cables, in the tradition of motorcycles. They attached easily and securely to a clevis piece that was riveted to the lever arm. This made it safer and more fool proof, but also made the brake cables specific and difficult to get or make.

The early controls (not shown), here nicknamed “Early 1970’s Magura” had bottomless threaded holes, requiring standard M6-1.0 adjusters. After 1976-77 they had the “1970’s Magura” controls. The brake cable end holes changed from threaded bottomless to slotted with bottom, to accept either a plain cable or, optionally, a Magura type adjuster.

The Sachs external choke is part of the air filter box, front half. The Ø3 end goes in the plastic slide. The upper bare end requires a 5×7 pinch bolt for the right thumb lever. The design requires that the upper end of the cable be removed to install or remove the cable. (If there was a double ended Sachs choke cable it would require a Magura type adjuster to be adjusted way up/tighter to allow for installation slack).

Hercules Sachs Throttle Cable

Hercules-Sachs throttle cable, single ended

Since this is a single ended cable, it does not matter if the carb elbow is long or short. The pinch bolt can be located accordingly.

All original Hercules cables had light grey plastic oil ports, located a few inches from the top end. Replacement cables do not have oil ports.

Domino "70s chrome" wrap-around throttle

“wrap-around” throttle

Cimatti early throttle cable, double ended, for cable pipe 2b.
For longer pipe 2a, exposed length is shorter, 3.5″.
A Ø8 end cap is added over the Ø6 one on top, for centering.

1976 and some 1977 Cimatti had Domino wrap-around type throttles and double ended throttle cables.

Cimatti Carb Elbow correct

Vespa cable pipe 2a is too high for floorboards

Cimatti Carb Elbow shorter one

Short cable pipe 2b is correct for Cimatti

Early type double ended cable: For the original double ended throttle cable to fit, the curved pipe aka carb elbow must be the one that is 22mm tall and 30mm long, at the far left. If a different carb elbow is used, then the cable must be cut and re-soldered to match.

5mm Adjusters: Wonder why a Cimatti early double ended throttle cable does not have the 5mm adjuster trapped onto the cable, but a Puch double ended throttle cable does? It is because the center hole is over 3mm on the Italian Dellorto M5-0.75 thread adjuster, but under 3mm on the German Bing M5-0.80 thread adjuster. So the 3mm diameter carb end passes through on Dellorto, but not on Bing.

Domino DA0 right control

“sliding block” throttle

Cimatti (most) throttle cable, single ended

Cimatti (most) throttle cable, single ended

1978 and later, and some 1977 Cimatti had Domino slide type throttles that used single ended throttle cables. The cable runs parallel to the handlebar.

Later type single ended cable: Most Cimatti are this later type. It does not care what carb or what elbow is on the other end. During installation the (usually new) wire is pulled almost taut, so any excess slack is removed. After the pinch bolt in the sliding block is tightened, the excess wire “tail” is cut off.

AMF Cables

AMF Cables

AMF brake arms

1978-83 AMF Roadmaster mopeds have special brake cables. All models, 110, 115, 120, 125, 130, 140, 141 have the same controls and hand brake levers. At the upper end the black plastic hand lever is a unique American design that requires a special cable end. The original end piece looks like a “T” but the replacement is just the top part of the “T”, made from a Ø3.9 x 7.2 mm brass cable end E5f, ground shorter to Ø3.9 x 5.9 mm.

On all models the lower end of the cable has no soldered-on cable end. The cable is the same but the piece that attaches it to the brake arm has two types. Models 110 and 115 have Hercules-Sachs type special clevis clamps (right in photo) on both front and rear. Models 120, 125, 130, 140, 141 have clevis clamp on front, and Grimeca pinch bolt (left in photo) on rear.

Replacement Garelli Start Cables

12 Garelli replacement start cables are offered: 3 lengths H,G or V, 2 styles d or e, 2 thicknesses 1.5 or 2.0.

Length is the same as original. For shorter or taller handlebars, the cable length would be shorter or longer.

Thickness is the same as original. (in mm) wire 1.5, conduit 5. HD cables are thicker, wire 2.0, conduit 6.

Why so many? 1) Garelli mopeds have different engines. The type of Garelli engine Horizontal, Gulp, or VIP, and the cable routing, determines the cable length. See above photos of original cable routing. 2) Garelli mopeds can have 2 different hand lever cable end pieces. The type of end piece in the hand lever (adapter “d” or clamp “e“) determines the style of cable inner wire end (mushroom or sideways barrel).  3) Standard “std” 1.5 mm, or heavy duty “HD” 2.0 mm thicknesses are offered. The thickness is a matter of choice.

Why heavy duty? Often the starter mechanism inside the engine gets worn, glazed or messed up, causing the starting clutch to slip. Then the start lever has to be squeezed real hard. A thicker cable performs better when the lever is squeezed really hard. The thicker HD cables are for Garelli mopeds that slip when starting.

H. Horizontal cylinder engine (Eureka, Sport, Gran Sport, Rally Sport, Super Sport, others)

H1.5d start cable std bare $10  for when clamp “e” is missing
H2.0d start cable HD bare $20  for when clamp “e” is missing
H1.5e start cable std bare $10  for when clamp “e” is present
H2.0e start cable HD bare $20  for when clamp “e” is present

These “H” start cables are front-pull. So they are the shortest. See horizontal engine start cable photos above.

The replacement cable bare is just the wire and the conduit-with-end-caps. The pieces a, b, c, d, e are sold separately. They slide off or detach from the single-ended cable. See below.

G. Vertical cylinder “early” engine (Gulp Matic, others)

G1.5d start cable std bare $10  for when clamp “e” is missing
G2.0d start cable HD bare $20  for when clamp “e” is missing
G1.5e start cable std bare $10  for when clamp “e” is present
G2.0e start cable HD bare $20  for when clamp “e” is present

These “G” start cables are rear pull. So they are longer than “H”. They do a quick sharp U-turn, and stay on the same side of the frame. So they are not as long as the “V” type.

The replacement cable bare is just the wire and the conduit-with-end-caps. The pieces a, b, c, d, e are sold separately. They slide off or detach from the single-ended cable. See below.

V. Vertical cylinder “late” engine (VIP, VIP-N, Monza GT, Avanti and Cosmo remakes, others)

V1.5d start cable std bare $10  for when clamp “e” is missing
V2.0d start cable HD bare $20  for when clamp “e” is missing
V1.5e start cable std bare $10  for when clamp “e” is present
V2.0e start cable HD bare $20  for when clamp “e” is present

These “V” cables are rear-pull. They are the longest, because they go to the rear first, then make a wide U-turn behind the engine to the other side of the frame.

The replacement cable bare is just the wire and the conduit-with-end-caps. The pieces a, b, c, d, e are sold separately. They slide off or detach from the single-ended cable. See below.

Garelli start-clutch cables have been a difficult subject at Myrons Mopeds for many years. Not only are there different cables, engines and routings, but the bikes can have different end pieces, clamp “e” or adapter “d”. Those things can be changed, so the customer has to say what kind the bike has. To make matters worse, the clamp “e” has been scarce and unavailable since the 1980’s. So there is a lot of explaining to do. And then, there is a tendency for the start cable to wear out or break, because the starting clutch mechanism inside the engine slips, which requires the cable to be pulled very hard.

Garelli start lever without socket bolt. 8mm hole size is same as brake but lever is thinner.

Domino Socket Bolts

Domino Socket Bolts

Domino Socket Bolts: 1970’s Italian moped brake levers and start lever use these adapter pieces to convert the pear end to a longer sideways barrel. They are more than just an adapter, because they have a slot for the inner wire to pass through, to allow installation. There are two lengths, 16mm for brake levers, and 14mm for decomp/start levers. It is important to have the cable wire centered in the lever. So there is a groove that the sheet metal lever sits in when the lever is squeezed. That groove keeps the socket bolt from sliding sideways. Without that groove, the cable still functions, but maybe not as well, or it might make a “click” sound and feel, when it does not stay centered. A longer one will substitute for a short one, with a 8mm washer under it. But the washer covers the centering groove, so it might not perform as well as an original.

Batavus throttle cable 41-248

41-248 and 41-405: These are very long throttle cables, for a moped, because the carburetor is below and behind the motor. They have a short Magura adjuster on top.

Substitute: The substitute cable has a different style of Magura adjuster at the top end.

Batavus choke cable 41-246

41-246 and 41-406: There is no adjuster on the choke cable. Instead there is a rubber boot (not shown) that keeps water and dirt from getting in.

Batavus start cable 41-247

41-247 and 41-409: These start cables are single ended, where the wire slides out, so the 5-8 step ferrule, and the Magura short adjuster are shown and sold separately. The upper inner wire end is held with a pinch bolt built into the black plastic Magura start lever. The adjuster is optional, since it is easy to adjust from the pinch screw.

Batavus front brake cable 41-250

41-250 and 41-407: These front brake cables have a 6mm 10-hex type adjuster on the bottom end, and a short Magura type adjuster on the top. The second adjuster on top is a convenience, so you can adjust it while riding.

Substitute: The substitute cable has no Magura adjuster at the top end.

Batavus rear brake cable 41-249

41-249 and 41-408: These rear brake cables have a 6mm 10-hex type adjuster on the bottom end, and a short Magura type adjuster on the top. The second adjuster on top is a convenience, so you can adjust it while riding.

Substitute: The substitute cable has no Magura adjuster at the top end.

batavus-regency-with-mags-front-brake-cable

Batavus front brake cable 41-397

41-397 and 41-398: These brake cables for mag wheel models have a “Ø6 pear” or “mushroom” on both ends, a 6mm 10-hex type bottom adjuster, and a short Magura type top adjuster. The top adjuster is a convenience, so you can adjust it while riding.

Substitute:  The substitute cable has no Magura adjuster. It has a similar but generic 6mm adjuster on the bottom end, at the wheel.

Batavus M56 throttle cable 41-434

41-434: It has a short Magura type adjuster on top.

Substitute: The 1981-84 Trac throttle cable is the substitute. It has a slightly different style of Magura adjuster.

Batavus Regency choke cable

Batavus choke cable 41-286

41-286: This is a single ended cable. First the inner wire slides though a small brass choke plunger. Then a set screw holds it from the bottom end. Two tiny rubber o-rings go into grooves in the choke plunger. See Encarwi carburetors for that. At the top end, a 5 x 7mm pinch bolt, shown and sold separately, goes into a plastic thumb trigger in the right control.

Derbi Cables

November 29, 2020

Derbi Cables

US models: Here are listed 27 different cables, for Derbi mopeds sold new in the US from 1976 to 1989. Cables for bikes from other times and places may or may not be the same as these.

Engine types: The engine types are abbreviated as pp (piston-ported), pr (pyramid-reed), fr (flat-reed).

Cables pass through frame: On sheet-frame Variant models, the throttle, decomp(start) and rear brake cables pass through the frame. That makes them never get pinched by the steering, but makes replacement more difficult. The little Derbi serviceman says “When replacing Variant cables that pass through the frame never pull out the old cable, without attaching the new cable to the end of it.” Otherwise it becomes ten times more difficult.

Leone cables: In the 1980’s there were high quality aftermarket cables made in Taiwan. In the list below they have non-Derbi part numbers beginning with CBL.

’76-86 have Ideal-made throttles, 0° or 90° type

T H R O T T L E   C A B L E S
Here are listed 7 different Derbi throttle cables. There are 3 throttles, 1976-80, 1980-86, 1987-90, abbreviated as Der 0°, Der 90°, and Domino. The Domino throttle is a sliding block type with a cable pinch bolt, so the throttle cable #6 and 7 inner wires are endless on top. The other two throttles are wrap-around type and take double-ended throttle cables #1 to 5.

Curved pipe: The DS50 throttle cable does not have a curved metal pipe. It has a side-pull carb top instead, because of the low floor. Cables 4, 5 and 6 do not have a curved metal pipe because on those frames (C5, SLE-X and Variant Sport) it is not needed. There is enough room above the engine for the conduit to curve.

Conduit length:  A straight-pull (Der 0°) throttle requires a cable conduit 70 mm longer on top, compared to a side-pull (Der 90°). It has to curve gently around and come straight in. But a straight pull (Der 0°) throttle is on bikes with piston port engines. Those have carburetors 45 mm more forward  than bikes pyramid reed engines and side-pull (Der 90°) throttles. You can tell that by the position of the choke button in the center panel. The net difference is 70 minus 45. The ’76-82 Variant throttle cable conduit is 25 mm longer than the ’83-85 Variant conduit.

C5 and RD50: The C-5 Diablo and RD50 models have wide off-road handlebars and so need longer cables. But the engine sits higher because the frame has a high ground clearance. So the two cables that go to the engine, throttle and decomp, are not much longer. The decomp cable is the same as Variant and the throttle cable is only 45 mm longer.

Laguna: The Laguna has narrow and low handlebars, and so requires shorter cables. The Laguna tubular frame is different than the Variant pressed sheet frame, so some cables can be routed differently. The Laguna decomp cable is 150 mm (5.9″) shorter than Variant.  The rear brake cable is 120 mm (4.7″) shorter. The front brake cable is 95 mm (3.7″) shorter. From these known length differences, the Laguna throttle cable is estimated to be 95 mm (3.7″) shorter.

Here are listed 6 different Derbi front brake cables.
There were different styles, lengths C  and exposed lengths E.

Derbi or Domino: There were two kinds of hand brake controls. ’76-86 had Derbi type, chrome, welded to the handlebar. ’87-89 had Domino type, black clamp on with integrated CEV switches.

Exposed length E is about 12 mm longer for ’87-89 Derbi mopeds (Variant Sport and DS50), because their Domino lever mounts have slotted M6-threaded cable adjusters. ’76-86 Derbi mopeds with Derbi-made welded lever mounts have slotted cable stops instead of adjusters. Compare the E of #2 and #5 below. They’re 12 mm different.

Here are listed 8 different Derbi rear brake cables. There were different styles, conduit lengths C  and exposed lengths E.

Derbi or Domino: There were two kinds of hand brake controls. ’76-86 had Derbi type, chrome, welded to the handlebar. ’87-89 had Domino type, black clamp on with integrated CEV switches.

Exposed length E is about 13 mm longer for ’87-89 Derbi mopeds (Variant Sport and DS50), because their Domino lever mounts have slotted M6-threaded cable adjusters. ’76-86 Derbi mopeds with Derbi-made welded lever mounts have slotted cable stops instead of adjusters. Compare the E and Eo of #4 and #7 below. Both are 13 mm different.

Anchor bar: 1976-82 Derbi SL, SLE and TT (piston ported) models can have two possible rear brake cables, depending on whether or not the bike has an “anchor bar”. It’s the bracket that attaches the brake plate and carries the braking force to near the swing-arm pivot. It’s purpose is to isolate the brake action from the suspension action. So going over bumps does not change the braking behavior. Mopeds generally do not have a anchor bar, but motorcycles generally do. The first Derbi models sold in the US 1976-78 did not have it, then they did 1979-80, then they did not again after 1980.

31 mm difference

Exposed length E is about 31 mm longer for ’76-82 Derbi mopeds (Variant SL, SLE, TT) with a brake anchor bar installed. This is a result of the cable stop being relocated farther away from the brake arm. The cable conduit stops at a tab with a 4.5 mm hole, located on the steel anchor bar, rather than a slotted and bottomed 6.5 mm hole in a tab on the aluminum brake plate.

SL, SLE, TT rear brake cable with threaded rod,
is different for bikes with or without anchor bar

1979 with anchor bar

Service bulletin 2

Anchor bar upgrade kit: In 1980 they offered a Rear Brake Modification Kit which was an anchor bar, some hardware, and an anchor-bar-type brake cable 000.80.09.430, to replace the no-anchor-bar cable 000.82.09.430. The installation instructions are given in Service Bulletin 2 shown here.

Because of this you can’t say what rear brake cable is correct just from knowing the bike’s identity (make, model, year, ID number). You have to know whether it has a brake anchor bar installed or not.

Hand/foot brake plate
has M6 threaded hole

Hand or Foot Brake: ’78-82 Laguna and C5 Diablo models had a dual action rear brake, activated by either the left hand or the right foot. Unlike the other models, the brake plate had an M6 threaded hole and the cable had a non-removable threaded adjuster and spring.

Service Info

Welcome. This cable section is for control cables, that slide back and forth, not speedometer cables, that rotate. For speedometer cables, see Parts/Frame/Speedometer

Single or Double Ended: Some control cable inner wires have two ends, and some have only one. The “end” is a round piece if metal, usually soldered onto the braided steel wire. When a cable inner wire has only one end, it can be removed from the conduit (or sleeve or housing). When a cable inner wire has a ball of lead at both ends, then it is permanently trapped and cannot be removed without cutting one end off.

Tri-Flow lubricant

Tri-Flow

Oil can

Squeeze type oil can

3-in-one oil

3-in-1 oil

Lubing Cables: Old cables become sticky from deteriorated oil and corrosion. A few drops of fresh thin oil is often all the cable needs to work good again, after a long period of sitting. Apply a few drops of oil or synthetic lubricant (preferably Tri Flow) onto the upper exposed inner wire so that it runs downhill into the cable. The bike is leaned over so that cable entrance is going down. The oil takes a few minutes to flow down the wire. Straighten out any kinks in the cable. Also lube the throttle, especially sliding block kinds, and the levers, where the lever pivots, and where the cable pivots.

Cutting cables: The preferred tool is called a diagonal cutting pliers. It must be fairly new and sharp to cut braided steel cable inner wires and coiled steel cable outer conduits. Most of the inexpensive kinds do not stay sharp long.

Configuring cables: A single ended “universal” cable is configured, or made into, a double ended “specific” cable. Any cutting of the sleeve, adding stop pieces, adapters or adjusters is done first. Then the cable is installed on the bike. Lastly, the top end piece is installed in the correct location on the wire. The wire strands are bent into an umbrella, and soldered. This is often necessary when ready-made cables are not available.

Welcome. Many Tomos parts are in the Parts By Type sections. Below is a summary list of Tomos parts with links to the Parts by Type sections. The parts are described by sizes, specs, and type rather than part numbers and brand names. This system allows for when the same part is used on several different brands. For example, “Tomos A3 rings” are also “Sachs rings” and “Puch rings”. Instead, here we call those rings “38.0 x 2.0 FG”. That is more technical, but more universal and correct.

Exhaust
1974-2006 Tomos A3 and A35 have an exhaust baffle that can be modified to improve performance. When the power is low the bike does not want to shift into second gear. There are other causes, but the most common one is exhaust flow restriction. Cut the baffle so that only the outlet tube with end cap remains. Widen the screw hole and use a machine screw and nylock nut, instead of the original sheet metal screw. Without that the baffle works loose and falls off after a while.

In 1996 the carb location changed from center to side mount, making service way easier. 1974-1997 left engine cases had ∅90 stator plate mounts with three M4 screw holes. In 1998 the magneto changed to a “4-star” or “plus sign” design AET 11.170.001. 3 of the 4 coils were for lighting, connected in series, and one coil was for ignition. The wires did not change. The base plate screws changed, from three 4 mm, to two 5 mm. 1998-2002 left engine cases had ∅90 stator plate mounts with both 2 M5 and 3 M4 holes. In Jan 2003 the A35 left engine case changed. A boss for electric start was added. The two left cover centering bushes got bigger, from 037062 (5 mm) to 223440 (10 mm). 2003-2013 left engine cases had ∅90 stator plate mounts with only two M5 screw holes.

This is both a spec sheet with applications, and a list of parts for sale. Many things that say “none” in the price are listed for information purposes. The purpose is to possibly find substitutes by knowing the original part specifications. Sometimes parts can have different part numbers, but the difference is something minor that does not matter, or can be adapted. Some folks have parts, or see a part for sale, where the part number is known but not what models it’s for or could fit.

Evolution of Tomos Engine Cases

1973 The first A3 was sold in Yugoslavia. Its design is based on 1950-60’s Puch, with the same piston, crank bearings, stator plate and other things. The two-speed automatic transmission is Tomos designed with a coaxial final drive. The pedal shaft goes through the center of the drive shaft.

1974-85 case set 209115 for A3 engine has L17 (angular contact) 3-piece crank bearings, 10 mm wide and difficult to remove and install. The thickness of the center case gasket affects the tightness or looseness of the bearings. The cases are unpainted aluminum, and covers are painted silver for the Automatic and Bullet models.

1977-85 case set 217211 for A3 engine is the same except the cases and covers are painted black for the Silver Bullet model.

1985-91 case set 219627 for A3 engine has 6302 (full contact) 1-piece crank bearings, 12 mm wide and easy to remove and install. The thickness of the center case gasket does not affect the tightness or looseness of the bearings. This was first on the 1985 Golden Bullet. The next year 1986 it was on all models. From 1985 to 2002 all cases and covers were painted black.

1987 The first kick model (without pedals) A3 was the 1987 Bullet TT. The A3 kick start mechanism was outside the engine on the left side. The kick version pedal shaft was longer on the left side and shorter on the right, but the engine cases were the same.

1992-94 case sets 227332 and 227763 for A35 engine are wider and have improvements. The right cover is wider for the wider gears. It has a different shape and a smaller front bearing. The left cover now has 5 mm centering pins, to reduce wear on the oil injection pump centering disk.

1994-97 case sets 227332 and 227763 for A35 engine are the same except there are timing marks near the left stator screw. They are for using a strobe light, with the engine running, to check the ignition timing on CDI (electronic) ignition. Before 1994 no case marks were needed because the ignition had points. The timing was checked with the engine not running, using a dial gauge in the spark plug hole. The part number did not change because the new version can replace the old one.

1998-02 case sets 227332 and 227763 for A35 engine are the same except the stator plate mounts. Before 1998 there were just three stator plate mounts with M4 threaded holes and a centering lip for a 90 mm diameter stator base plate, Bosch-Puch compatible. From 1998 on, the generator coils design changed to plus sign type for improved lighting. That required 2 stator plate mounts, not 3. So two M5 threaded holes with centering lips were added to the left engine case. From 1998 on, left cases had two M5 plus three M4 holes, so either new 2-screw or old 3-screw stators would fit. The part number did not change because the new version can replace the old one.

2002-06 case sets 230982 and 230983 for A35 engines are the same except they’re electric-start-ready. They have left case mounts for electric start, stronger and bigger left covers with starter shaft bushings and bigger 10 mm centering pins. The left case has pulser mounts but they were not used. This was first on the 2002 Revival, painted silver. Then in 2003 it was on the other models, Sprint, Tomos and Tomos LX (later called Sprint, ST and LX), painted black.

2004-07 case sets 230940 and 230950 for A55 engines are the same except for the transfer ports and the addition of ignition pulser mounts. The A55 has 4 transfer ports instead of two, for more efficient cylinder filling (to meet emission standards). So the transfer channels are wider, and the cylinder base gasket is different. The A55 also had a more sophisicated CDI ignition, with pulser-triggered variable timing and a rev limiter. The A55 was first on the Revival-TS in 2004, then on the Streetmate and Arrow in 2005, and then on all models in 2007. The engine cases and covers are painted silver on the Revival, Streetmate, Arrow and black on the Sprint, ST, LX, Streetmate-R and Arrow-R.

2004-07 case sets 233182 and 236540 for A55 engines are the same except they are unpainted.

2008-18 case sets 230940 and 230950 for A55 engines are the same except they’re made in India instead of Slovenia. The India made A55 engines are identified by the bunny logo on the clutch cover, and the inspection sticker on the bottom.

Note 1: The clutch double drum is made out of stamped sheets welded together and then machined in the center and inside of the outer wall. From 1992 to 2007 they were always made correctly with the two drums both centered. The outer walls were thick everywhere because not much inside machining was needed. Starting in 2008 most double drums were made incorrectly, with one or both drums off center. That made the walls thin on one side after machining. The thin wall would occasionally fail at one of the oil holes, casing catastrophic damage. More often the bike would vibrate at high rpm, causing the mirrors to get blurry, the rider’s hands and feet to get numb, and the speedometer needle to go crazy. The remedy is to machine the outside or the outer wall, but only the high area, not the lowest parts. There the wall is already thin from the inside machining done at the factory. More about this is in Tomos Transmission Service.

Note 2: The softer red 223769 spring in the #2 clutch on A55 models causes an early shift, at about 8 mph, but sometimes 5 mph, too soon. A green 209013 spring is stiffer and delays the shift until 10-12 mph. Staying in #1 gear longer improves acceleration and hill climbing. But after the #2 clutch shoes get worn out, the stiffer green spring can sometimes cause chattering, shaking the bike violently. That might be why Tomos chose a red spring for the #2 clutch on A55, despite it’s poor performance accelerating and climbing hills.

Note 3: The #9 roller clutch (one way needle bearing) is installed with the side with writing on it facing inward, and the no-writing side facing outward. It allows the clutch drum to spin freely on the crankshaft in the clockwise direction, but locks solid in the counter-clockwise direction.

Note 1: From 1974 to 2007, oil was sealed by metal-to-metal. The flat inner side of the sprocket #17 pressed perfectly against the bearing #22, as long as the nut #19 was tight. Oil leaks there were uncommon. But after 2007 the sprocket center was made wavy, causing leakage.

Note 2: In 2008 Tomos remedied the oil leak (caused by wavy sprockets) by cutting a bevel (chamfer) in 209077 and adding rubber o-ring 033007. See Service/Tomos/A55 Trans Oil Leak. Many of the first 209077’s were not cut deep enough. They pinched and severed the o-ring when the nut was tightened. The ones offered here are cut correctly.

Drive shaft: The coaxial drive “shaft” is more like a drive “gear”. It is hollow, with the start shaft (pedal or kick) going through it’s center. On a pedal version the center has a ring of teeth. The teeth were made of tool steel up to 2007, and never broke. After 2007 the teeth were made of cast iron, and sometimes broke off. When all the teeth break off, the bike can still be started with a backwards kick, but the pedals move forward freely and do not propel the bike. That’s not so bad, but the iron chips in the oil can damage the gear teeth, sometimes catastrophically. Once the chips are cleaned out the bike can have a normal life with motor only.

Note 1. The ratchet block slides side-to-side to engage or disengage the pedals. It has a “ring of ramps” on the right end that engages when pedaled backward, for kick starting the engine. On a Tomos pedal model, the ratchet block also has a left ring of ramps that engages when pedaled forward for pedaling. On a kick model ratchet block does not have a left ring of ramps.

 Note 2. The A5 (A35 and A55) internal pedal chain and sprockets are wider than A3 ones. A5 has a 3/8 x 3/16 32 link chain ANSI#35. A3 has a 3/8 x 5/32 32 link chain.

Note 1. The generic magneto #230842, original equipment on all 2009 Tomos bikes, has a pulser coil. The India M1100000 replacement magneto, also #240842, does not have a pulser coil. The replacement 230842 is the same as no-pulser AET 11.170.017 magnetos #230842 on 2002-04 A35 Revival and 2005 LX Limited. Tomos re-used a 2002 part number on a 2009 item that was not interchangeable. The external pulser is separate from the internal stator and can be replaced separately. But the flywheel needs to have the raised outer strip that triggers the pulser. The original equipment 2009 flywheel does, but the replacement with the same part number does not.

Note 2. The ground wire is important. It prevents damage to the electronic ignition if the engine becomes loose in the frame. The high voltage sparks that jump the gap of the spark plug have to go to the frame and then back to the coil to complete the circuit. When the engine is loose with no ground wire, there can be sparks between the engine and frame. Or sparks can jump from the engine case to any nearby engine wire that leads to the frame, including the electronic CDI unit wires.

Note 3. CDI-coils have the electronic control unit and the transformer spark coil combined into one piece. ’94-06 A35 CDI-coils had 2 wires, source and ground. ’04-18 A55 CDI-coils had 4 wires, source, ground, and 2 for the pulser (sensor coil). They also had a 10000 rpm rev limiter in the electronic circuit.

Note 4. The Ducati Energia India CDI-coil for A55 has a history of failure of roughly one out of ten. The rev limiter sometimes happens at a very low rpm instead of very high. On some the bike will only idle or go slow, and misfire and cut out otherwise. On some it will be intermittent spark, where the engine runs for maybe a second and then cuts out. Having a resistor plug and/or a resistor plug cap, and an engine to frame ground strap helps prevent electronic failure. Because of the failure rate, the Ducati Energia India CDI-coil is only sold without any guarantee.

Note 5. The generic Taiwan CDI-Coil for A35 has not been evaluated. It is not known how long it lasts or performs. Because of that, it is only sold without any guarantee.

Plus sign type stators came out in 1998. The 4 outward facing coils were composed of three lighting coils in series and a separate ignition source coil. This is two independent generators, lighting and ignition combined into one unit. The volts and watts refer to the lighting output.

Left engine case determines what magnetos could fit.
’74-91 A3 and ’92-97 A35 left case had only 3 M4 stator  holes. It can only take a 3-bolt 90 mm stator.
1998-06 A35, ’04-18 A55 left case had 3 M4 and 2 M5 holes. It can take either 3-bolt or 2-bolt stators.

Flywheel nuts before Jan 2003, for oil injection, had two prongs that turn a edge-slotted aluminum disk. The disk also has a center slot that turns a tongue on the oil injector pump. This “floating” disk allowed for a small amount of misalignment between the crankshaft and oil pump shaft centerlines. After several thousand miles the soft aluminum center slot wears out and becomes hour-glass-shaped. It should be monitored and replaced before it becomes completely rounded out. When that happens it’s “game over”, as the lack of engine oil causes seizure and damage.

Flywheel nuts after Jan 2003, for oil injection, had the floating disk rubber-mounted to the nut. These were all well-made until about 2009, when some, but not many, were made off-center. Those would prematurely round out the center slot, causing the oil pump to not turn and then the engine to seize.

Left, AET flywheel with 222304 nut, no washer.
Right, IDM flywheel with same nut, no washer
This shows IDM center hole is 1.8 mm deeper.
Also a thick washer is needed for socket wrench.

IDM flywheel nuts: Most moped flywheels have a threaded center hole for a flywheel puller tool. IDM flywheels have smaller center holes with M19-1.0 threads instead of M26-1.5. The nut and washer have to be smaller. But there is no room for a socket inside the threaded hole. So the flywheel nut has to be at least 14 mm tall. Then it sticks out at least 5 mm past the edge of the flywheel, enough for a socket or wrench. The crankshaft ends at the edge of the flywheel. So simply adding washers or a spacer behind the nut is not possible.

IDM flywheel nuts: Besides the flywheel center hole width, the depth is also different. CEV/IDM flywheel center holes are 1.8 mm deeper than AET/Iskra/Bosch/Ducati flywheel center holes. This only matters for oil injected models, where the nut turns the oil pump. Because of that the IDM flywheel nut needs to be 1.8 mm taller than the AET/Iskra one.  In fact it is almost that, 10.5 minus 9.0 is 1.5 mm.

Iskra logo

AET logo

Iskra and AET are the same: In the mid-1990’s the Slovenian-made Bosch-compatible magneto-generators on Tomos mopeds changed names, from Iskra to AET. AET is one of the Hidria group of companies, along with Tomos. Both names are sometimes used interchangeably. On some magnetos, the stator plate says Iskra, but the flywheel says AET.

Corrections:

In the diagram b, from the 96-97 Targa catalog, the lower ignition source coil part number is incorrect. It says 229518, but it should be 229528. This version here has been corrected.

In the IDM 6411 diagram e, from the 96-97 Sprint catalog, the stator plate part number is incorrect. It says 221471, but it should be 229471. This version here has been corrected.

Also in diagram e, the flywheel washer part number is incorrect. It says 229919, but it should say 212842. 229919 is too wide to fit there. This version has been corrected.

Also in diagram e, the flywheel nut for IDM 6411 with oil injection has an invalid or unknown part number. It says 229629, but that number is not in the Tomos USA 2012 list. It should say 222304, like IDM 6436 has. This version has been corrected.

In the IDM 6436 diagram f, from the 93-95 Sprint catalog, the flywheel washer part number is incorrect. It says 031934, but it should say 212842. 031934 is too wide to fit there. It’s 18 mm OD but the M19-1.0 internal thread tops are 17.5 mm ID. This version has been corrected.

In the diagram c from the 93-95 Sprint catalog (diagram Eb for oil inject) the flywheel nut part number is wrong. It says 222304, but that would be 1.8 mm too tall for a Iskra/AET flywheel. The correct nut is 217487. This version has been corrected.
